How integrated process control technologies help manufacturers maintain uniform slabstock quality while optimising raw material consumption
In continuous slabstock foam production, maintaining consistent density through the block is essential when it comes to foam quality. Density variations between the bottom and top of the block can affect foam performance and value, generate unnecessary waste, and increase the consumption of expensive raw materials.
For manufacturers, achieving a uniform density profile throughout the entire foam block is therefore a key objective. It allows production targets to be met more reliably while helping to control chemical costs and foam quality. Reaching this level of consistency requires careful management of every stage of the process, from chemical metering to foam pouring and expansion.
Today, advanced processing technologies make it possible to monitor critical parameters continuously and react immediately to any deviation, ensuring that the foam block remains stable throughout production.
Precision begins with chemical metering
The first step toward achieving a consistent density profile starts from the very moment the chemical leaves the storage tank.
Any fluctuation in the amount of raw material delivered to the mixing head can influence foam expansion and ultimately affect density. Older and more traditional measurement systems may be subject to variations that become increasingly significant during long production runs.
For this reason, our slabstock plants rely on high-end controls and mass flowmeters, widely recognised as the most accurate solution available for measuring chemical flow rates. These instruments provide precise monitoring of the components that have significant influence on density, including TDI, methylene chloride, and water.
While accurate measurement is essential, effective foam block density control also depends on an optimised control system that continuously monitors formulation and production parameters to achieve optimal performance.
This is where our advanced control platform, OMEGA 4.0, plays a critical role. Operating in closed-loop mode, the system continuously monitors chemical dosing and line pressures in real time, enabling deviations to be identified and corrected before they affect foam quality.
The result is a more stable and precise process that maintains density optimisation throughout the production cycle.
Guiding foam expansion through slabstock pouring technologies
One of the most effective ways to reduce pinholes is through Liquid Laydown technology. In this process, the reactive chemical mixture is deposited directly onto the bottom paper using a laydown plate. This allows trapped air to escape from the reacting foam at the exact point of deposition, significantly reducing the formation of pinholes and bubbles.
For even greater control, our patented Silicone Air Mixer optimizes the blending of nucleation air and silicone before they enter the mixing head. By improving the homogeneity of this mixture, the system minimizes bubble formation and contributes to a more consistent cell structure throughout the foam block.
Trough Production Technology
One proven solution is Trough production technology.
In this configuration, the chemical reaction begins inside a dedicated Trough before the foam flows onto an adjustable fall plate. By allowing expansion to develop under controlled conditions, the process supports foam growth before the material reaches the conveyor.
This approach helps create squarer blocks and promotes a highly uniform density profile throughout the entire foam mass.
Uniform Liquid LayDown Pouring
A different approach focuses on distributing the reactive mixture evenly across the full width of the Liquid Laydown pour plate.
Our LayDown Master is designed to ensure uniform laydown over the entire production width. Because the foam is already positioned where it needs to be, expansion occurs mainly in the vertical direction rather than spreading laterally.
This controlled growth pattern contributes to a more homogeneous cellular structure and helps maintain consistent density from one side of the block to the other when compared with more traditional Liquid Laydown methods.
Consistent low-density foam production through CO₂ control
Density control becomes even more demanding when producing very low-density foams.
In these applications, the blowing-agent control plays a decisive role in determining foam stability and repeatability. Even small process variations can have a significant impact on the final product.
Our CarDio® technology addresses this challenge through dedicated liquid CO₂ processing and control. As an alternative to traditional blowing agents, like Methylene Chloride (which is banned in many countries), liquid carbon dioxide allows manufacturers to produce low-density foams while maintaining a high degree of process stability.
The system ensures that the reactive mixture is processed under controlled conditions, helping manufacturers achieve consistent and repeatable foam quality even when working with extremely light formulations.
The integrated approach to density consistency
Consistent density in continuous slabstock production requires more than precise formulation control. Each stage of the process influences the final foam properties, and even minor variations can affect uniformity.
From chemical metering and closed-loop control to advanced laydown technologies, density consistency depends on effectively managing the entire production process. By integrating these technologies into a unified production strategy, we help manufacturers maintain stable foam quality, optimise raw material usage, and achieve reliable, predictable performance.
